Existing distribution board at a BHP Pilbara village

BHP is adding new outdoor gyms at its Packsaddle and Port Haven accommodation villages, giving residents better recreation facilities in a demanding Pilbara environment.

The brief

Aurum is delivering the electrical, lighting, security and earthing design for the new gyms at both villages:

  • Power supply and a new gym distribution board
  • Lighting, emergency lighting and fan supplies
  • CCTV, access control and duress alarms
  • Earthing, bonding and a lightning protection risk assessment

The challenge

Village infrastructure is already in place and operating. The gyms had to be added economically, without new feeders or disruption to existing services, and the design had to hold up in high ambient temperatures and remote conditions.

The solution

Reuse the existing supply. The new gym board is fed from an existing 32 A three-phase supply, comfortably covering the gym’s lighting and power load with no new feeder or switchboard ways required.

Designed for Pilbara conditions. Cables are derated for 55 °C ambient and conduit installation, with volt drop kept under 1.5%. Where upstream fault levels were unknown, the gym board is conservatively rated to match the upstream board.

Lighting that switches itself off. Motion sensors with a 15-minute timeout stop the gym lights running around the clock, and external lighting runs on a timeclock and photocell.

Extend, don’t replace. New cameras and access points connect to the villages’ existing security controllers and spare panel capacity rather than adding new systems.

Engineered earthing. A dedicated earth conductor bonds the steel structure, and a lightning risk assessment confirmed no lightning protection system is required.

The outcome

  • New gym facilities at two villages without new feeders or switchboard work
  • Lower running costs through occupancy-based lighting
  • Security integrated with existing village systems
